AHU Air Balance Optimization – Small Adjustment, Major Impact


In many pharma facilities, AHUs are operational for years without anyone realizing that the actual issue is not the equipment it’s the air balance.

One common situation I’ve seen during site assessments is:
• Some rooms going positive unexpectedly
• Certain areas struggling to maintain pressure
• Temperature & RH fluctuation despite healthy AHU performance
• Operators continuously adjusting dampers manually

At first, it looks like a control issue. But in most cases, the root cause is improper air balancing.

What was typically observed:
• Supply and return air mismatch
• Improper balancing between interconnected rooms
• Excess return air affecting pressure cascade
• Uneven airflow distribution across terminal points
• No proper TAB (Testing, Adjusting & Balancing) validation after modification

Optimization approach that makes the difference:
• Rechecking actual CFM at room level
• Correcting supply-return-exhaust relationship
• Rebalancing terminal dampers scientifically
• Stabilizing differential pressure between zones
• Verifying airflow through smoke visualization and DP monitoring

Result after optimization:
• Stable pressure cascade across production areas
• Improved temperature & RH consistency
• Reduced operator intervention
• Better system stability and audit confidence
• Improved HVAC efficiency without major equipment replacement

In pharma HVAC, system performance is not defined only by AHU capacity.
It is defined by how accurately the air is balanced across the facility.

Sometimes, a properly engineered air balance correction solves issues that people assume require complete system replacement.
